Is the Hyundai Santa Fe gen 1 2001–2006 Transmission a Reliability Risk?
Overview
The 2001–2006 Hyundai Santa Fe was Hyundai figuring things out in real time. First serious swing at the midsize crossover market. Transverse engine. Front-wheel drive base. AWD bolted on with a transfer case hanging off the side of the transaxle. Simple layout. Nothing exotic. And that’s both good and bad.

A shorted transfer case duty relay can pop the 10A “TRANS” fuse. When that fuse blows, the car lights up like a Christmas tree with codes: P0740, P0743, P0750, P0753 and friends. Suddenly you’ve got harsh shifts, AWD offline, MIL staring at you. I’ve seen shops condemn whole transmissions over this. Ridiculous. It’s an electrical fault. Check the relay before you start pricing a tranny.
No federal safety recall for internal transmission failure on this platform. That matters. If these were grenading en masse, you’d see it.

Main Failure Patterns
Transfer Case Oil Leaks – AWD Models
This is the big one. Not catastrophic. Just annoying. And expensive if ignored.
The transfer case bolts to the side of the automatic. It has its own gear oil. Small capacity. When the right-hand output shaft seal starts weeping, it doesn’t look dramatic. Just a little dampness around the axle. Owners ignore it. Then 10,000 Miles later it’s low. Then bearings start howling.
I’ve seen this between 80,000 and 140,000 Miles (129,000–225,000 km) more times than I can count.
There’s also the mating surface between the transfer case and the transaxle. When that seal fails, fluid can migrate and make diagnosis messy. Tech wipes it down, thinks it’s an axle seal, replaces it, leak comes back. Now you’re pulling the whole unit to reseal. Labor heavy. Not fun.
The gears themselves aren’t weak. They just don’t like running dry. No gearbox does.
Transfer Case Duty Relay / Fuse Issue
This one wastes money. Shorted duty relay blows the 10A fuse. Transmission defaults to fail-safe. Shifts hard. AWD quits. Customer panics.

I’ve scoped fluid temps over 200°F (93°C) in summer traffic. Add old fluid and it gets ugly fast.
Early stage? Fluid exchange sometimes helps. Later stage? Converter replacement. If you keep driving it while it’s shuddering, clutch material contaminates the system and now you’re talking full rebuild.

Manual F5M42 Differential Bearing Wear
Manual owners tend to keep cars longer. I see these at 170,000, 180,000 Miles (274,000–290,000 km).
Growl on load. Changes when turning left or right. That’s usually differential side bearings. Not dramatic. Just age.
I haven’t seen many manual gearsets grenaded unless someone ran them dry or abused them.
